Also notice the first picture. There are two burn marks on the head gasket. I did this while welding.
Ground wasn't very good. lucky for me no damage underneath and lucky head gasket was still
stuck on. Moral of the story --- be careful when welding.

It looks good, anybody looking to close is probably wanting to steal it or try and get ideas for one they want to make. What pump are you using? and how bad did it warp? Good Job.

I will try to answer all the questions here:
Tube is 6'' with 3/8th wall. You can get it at a local machine shop.
I was using 4043 alum wire .030 size. 100% argon at 60gph. Short stick out.
Yes it was with mig.
I haven't check for warpage yet. Will do it in a couple of hours from now. Will post.
I usually put the clamp on the piece but for got and it grounded through gasket. No damage.
Not sure what kind of pump. That's to far away right now.
Not sure about the rad size either. Mayb go to wrecking yard. Do you guys think a large transmission
cooler would work???

Pressure testing will be a big job.
I need to find a way to plug all the head bolt holes first because they are inside.

i just bought a civic aluminum rad and 10" fan for $100 shipped, it was on ebay from a guy in calgary. the rad is big yes. but i will never have a cooling problem..problably don't need the fan lol

I am still in the middle of the rebuild. Got the seals from the UK and I am waiting for the bosch pumps I ordered. I will post results when I get this thing running. I am not in a hurry cause it is winter here right now and fn cold for the west coast of Canada (-16) but no snow. We gona have water problems in the interior of the province is we don't get any snow soon.

Yes how'd your design work and anything you'd change and do differently? How much you figure it costed to do it and any noticeable difference with performance/lower temp

Lets take these one at a time:
1) how'd your design work: All I can say is awesome. I water cooled the cylinder as well and there is a thread here on the site about it. The temp right now never goes over 110'F so I blocked off half the rad with some thin plastic material. Temp now 140'F and we are ok with that. We use a radiator from a Honda civic car. Note also that it is now cooler here in Canada as it is October.
2) would you change or do anything differently?: No it works great.
3) Cost: Well the head cost probably about $100 cylinder less maybe $50. These are rough guesses because the aluminum was cheap but I had to buy another welder and spool gun as well as argon gas.
You be the judge on that but I am happy as I now can weld aluminum.
4) performance: Well all I can say is last week Friday we did a speed test and my brothers machine hit 64 mph. That's goddamn fast up in the mountains on a logging road and it can be hundreds of feet down to a river bed. Don't screw up. Pics on the thread "This is where we ride".
On a side note I would like to add that I had a hell of time to make my brothers machine run. Turns out there were several issues but the real one was the fuel pump. It delivered just enough to make run at half throttle then run out as soon as you went to full throttle and poofkaboom. (9x's).

This is what happens when a fuel pump delivers fuel but not enough to run full throttle.
You can jet till the cows come home and you ain't gona get there.
One full throttle pass and booooooooom, rebuild time.

Any other questions ??
